Those static load figures are for a box sitting on a flat surface, dry, indoors, for a short period, properly aligned and fully supported by a matching pallet. Change any one of those conditions and the real number drops, sometimes dramatically.
The four things that destroy stacking strength
1. Moisture
Corrugated retains roughly half its dry compression strength at 90% relative humidity. On the Gulf Coast, that is not a hypothetical — a non-climate-controlled Houston dock in August is a strength problem. Apply a 30% derate for humid storage and you will be about right.
2. Time under load (creep)
Corrugated deforms slowly under sustained load. A box holding 2,000 lb for six hours is doing something quite different from a box holding 2,000 lb for six months. Plan on roughly 60% of the short-term rating for storage beyond about three months.
3. Misalignment
Published ratings assume corner-to-corner alignment, because corners carry 60–70% of the load. Stack a box two inches off-centre and the corners of the lower box are supported by the flat wall of the upper one — which is not a load-bearing structure.
4. Pallet overhang
A box hanging over the pallet edge has its corners supported by nothing. One inch of overhang costs roughly 20% of stacking strength. This is why square boxes need square pallets and why nobody should improvise.
Edge crush test, and why it beats wall count
ECT measures how many pounds per linear inch a board edge withstands before buckling. It is the best single predictor of stacking performance because it measures the finished board — including glue line quality and any crush the board took during converting. A well-made 3-wall with high ECT outperforms a poorly made 4-wall every time.
The McKee formula estimates box compression strength from ECT, board thickness and box perimeter. The practical consequence: perimeter costs you more strength than an extra wall gains you. A bigger box needs heavier construction to do the same job, which is why a 48 × 48 square box is a heavier spec than a 48 × 40 at the same load.
How to spec wall count in five steps
- Weigh one full box of your actual material. Not the estimate, not the calculation — the real thing on a scale.
- Multiply by (stack height − 1). The bottom box carries everything above it, not including itself.
- Multiply by 1.4 if the load sits for more than three months.
- Multiply by 1.3 if it stores in a humid dock, a cooler, or anywhere outdoors.
- Match the result to the table above and buy one grade above it — not three.
Worked example
PET regrind, 1,400 lb per box, stacked two high, stored three weeks in a non-climate-controlled warehouse. Bottom box carries 1,400 lb. No creep adjustment at three weeks. Humidity: 1,400 × 1.3 = 1,820 lb. That is a 3-wall box comfortably. A 4-wall would cost 30% more for capacity that never gets used.
Change storage to six months and it becomes 1,400 × 1.4 × 1.3 = 2,548 lb — now genuinely a 4-wall. Storage duration moves the spec more than most buyers expect.
Over-specification is the expensive habit
Each additional wall adds roughly 25–35% to box cost and real tare weight to every load you ship. 'Give me a 5-wall' is the most common over-spec in bulk packaging, and it is usually solving a stacking-practice problem with money. Fixing alignment and getting boxes off a wet floor is free and generally recovers more strength than the extra wall would have added.
Capacity questions
How much weight does a gaylord box hold?
Roughly 1,000–1,200 lb for 2-wall, 1,800–2,000 lb for 3-wall, 2,500–3,000 lb for 4-wall and 4,000 lb or more for 5-wall — before derating for humidity, storage time, alignment and overhang.
Is tri-wall the same as 3-wall?
Yes. Tri-wall is the standard trade term for three-ply corrugated and it is the most common bulk box construction by a wide margin.
How high can I stack gaylord boxes?
2 high for 2-wall, 2–3 for 3-wall, 3 for 4-wall and 3–4 for 5-wall, assuming corner-to-corner alignment, matched pallets, dry conditions and short duration.
What is ECT?
Edge Crush Test — pounds per linear inch a board edge withstands before buckling. It predicts stacking performance better than wall count because it measures the finished board.
