The economics of half gaylords, which almost nobody runs the numbers on

A half gaylord holds about 40% of a standard box, ships 900 to a trailer, and fixes a problem full boxes cause: material sitting for weeks waiting to fill a container.

The short version: Half gaylords (roughly 41″ × 28″ × 25″) hold about 17 cubic feet, sit two to a standard pallet and ship around 900 per 53-foot trailer knocked down. They win whenever fill rate rather than capacity is the constraint — when a full box takes three weeks to fill but the material needs to move weekly.

The half gaylord is the most under-used size in the catalogue, and the reason is that buyers evaluate boxes on capacity rather than on cycle time. Those are different questions with different answers.

The case that makes them obvious

A machine shop generating steel turnings fills a standard box in about three weeks. Their scrap buyer collects weekly. So for two weeks out of every three, they are storing a partially filled box, and every collection is either early and light or late and inconvenient.

Two half gaylords on the same pallet fill in about a week each. Now every collection is a full container, the material moves on schedule, and the floor space used is identical because the footprint has not changed.

The question is not 'how much does the box hold'. It is 'how long does it take me to fill it, and does that match how often the material needs to leave'. Those two numbers should be close. When they are not, the box is the wrong size regardless of what it costs.

Where else they earn their place

  • Retail backrooms and returns triage, where a full gaylord is too tall for one person to work over.
  • Sample runs and pilot production, where committing to full-container quantities is not sensible.
  • Multi-SKU sorting, where you want four categories on two pallets rather than four pallets.
  • Anywhere a single person needs to move a partially filled box without a forklift.
  • Lab and specialty waste streams generated slowly but collected on a fixed schedule.

The freight arithmetic, which is the surprise

Knocked down, half gaylords are the densest thing in our catalogue: around 900 per 53-foot trailer against roughly 480 standard boxes. Per cubic foot of eventual capacity that is a wash, but per box it means small orders are far less painful to freight.

A pallet of 60 half gaylords is a genuinely economical LTL shipment. A pallet of 30 standard boxes is not. For customers outside our regular lanes who need modest quantities, this frequently decides the size.

Where they lose

  • Cost per cubic foot of capacity is higher. You are buying more corrugated per unit of volume.
  • More handling events. Two boxes to seal, label, move and track instead of one.
  • Lower stack ratings in the common 2-wall construction.
  • Not every lid, cap or liner on your shelf will fit, which is an annoyance if you are running a mixed fleet.

How to test whether they are right for you

  1. Time how long a standard box actually takes to fill, in working days.
  2. Write down how often the material needs to leave the building.
  3. If the fill time is more than about 1.5× the collection interval, you are storing partially filled containers.
  4. Try one pallet of half gaylords for a month. It is a cheap experiment and the answer is usually obvious within two collection cycles.

Edge Crush Test. Pounds per linear inch a board edge withstands before buckling. The best single predictor of stacking performance.
GMA pallet
The Grocery Manufacturers Association standard pallet, 48" × 40". The reason the standard gaylord box footprint is what it is.
Knocked down (KD)
Shipped flat rather than assembled. Roughly four times more boxes per trailer, which is why almost all used inventory ships this way.
Liner
The flat facing sheets on either side of the fluted medium.
Scrap
A box that is no longer viable as a container. Still valuable — as fiber, by the ton.
Wall count
The number of fluted layers. 2-wall through 5-wall in common use.
